Introduction
Base metal refining is one of the most electrically demanding industrial processes in the world and one where the quality of DC electrical busbar distribution directly determines operational success.
Electrowinning and electrorefining operations run continuously at very high DC currents. Poorly engineered systems lead to energy losses, reduced metal yield, and unplanned downtime that carries significant commercial consequences. G Corner has spent over 45 years developing the expertise to prevent exactly that.
Since entering the base metal refining sector in the late 1990s, we have contributed to some of the largest electrolytic refinery projects commissioned worldwide, supplying bespoke DC busbar systems, switchgear, and specialist components for copper, zinc, nickel, and cobalt operations across the globe.
Base metal refining operations run at some of the highest continuous DC current levels of any industrial process. Zinc electrowinning tankhouses routinely operates up to 280kA, while large copper and nickel refineries demand complex multi-circuit DC distribution across hundreds of cells. At these current levels, even minor inefficiencies in conductor sizing, joint quality, or system layout translate directly into energy losses and elevated operating costs. G Corner's engineering team develops detailed electrical and thermal performance calculations for every project, ensuring that conductor sizing, current distribution, and system layout are optimised from the outset. Our designs are validated through rigorous in-house testing before despatch, providing documented assurance that the system will perform as specified once installed.
In electrolytic refining, consistent and stable DC power distribution is essential for maintaining metal quality and cathode performance. Voltage imbalances across cell banks, high-resistance joints, or poorly designed intercell connections can result in uneven current distribution, accelerated electrode wear, and degraded metal purity. G Corner's precision-engineered busbar systems are designed to maintain uniform current distribution across all cells, minimising resistance at every joint and connection point. Our millivolt drop testing capability, conducted at up to 1,500 amps in-house, verifies that resistance levels across all joints and contact points meet specification before the system reaches site.
Many base metal refining operations are expanding capacity in response to growing demand from the energy transition, particularly for copper, cobalt, and nickel, which are critical materials for electric vehicles and renewable energy infrastructure. Expanding an operating tankhouse while maintaining continuous production requires precise planning, careful sequencing, and components that integrate seamlessly with existing systems. G Corner has extensive experience supporting refinery expansion and refurbishment programmes, providing engineering studies, budgetary proposals, and bespoke component designs that allow capacity to be increased without disrupting live production.
Base metal refineries operate continuously, and unplanned downtime carries significant commercial and operational consequences. DC electrical system failures, whether caused by overheating joints, insulation breakdown, or mechanical damage, can halt production across entire tankhouse sections. G Corner engineers systems for minimal maintenance from the outset, using performance modelling, quality materials, and controlled manufacturing processes to deliver installations that remain stable and reliable over many years of operation. We support this with comprehensive maintenance documentation, operator training at commissioning, and periodic specialist site inspections to detect and address any performance deviations before they impact production.
